I have a customer with large 500+ line orders and when they need to do a return that want to have a reason code on each line. What are my options to add a reason code to 500 line ? can I ‘upload’ via details or do I need a import ?

You should be able to do it either way.
When you export the grid for SO’s to excel, the Reason Code is on that export which means you can re-upload those:
You can add the Reason Code on the import scenario:
